A burst hydraulic hose is a failure that everyone who runs cranes or heavy equipment experiences sooner or later. The result is almost always the same: the machine stops in the field, oil pours onto the ground and the job waits. On top of that, oil spraying out under high pressure is a serious safety hazard. Yet most hose failures do not come out of nowhere — they announce themselves weeks in advance. Why Do Hydraulic Hoses Burst? The 5 Most Common Causes

1. Ageing and Cracking

A hose's outer cover is rubber-based, and sunlight, ozone and oil vapour gradually harden the material. As the cover stiffens it loses its flexibility; hairline cracks form first, then moisture and dirt work their way down to the steel braid and start corrosion. A hose that looks sound but has been sitting on the machine for years will give up at the first serious pressure spike.

2. The Wrong Pressure Rating

Every hose carries a working pressure rating. Fit a hose rated below what the circuit demands and it spends its whole life running at its limit. What really wears it out is not the steady pressure but the sharp pressure spikes generated each time a valve opens or closes. Choosing the wrong rating is one of the most common reasons even a freshly fitted hose bursts within a short time.

3. Rubbing and Abrasion

As the boom moves and cylinders extend and retract, the hoses move too. A badly routed hose rubs against the chassis, a sheet-metal edge or a neighbouring hose on every cycle. The outer cover wears thin, the steel braid is exposed and the hose eventually lets go at its weakest point. On a large share of the burst hoses we see, the failure sits exactly where the hose was touching a metal edge.

4. Poor Installation and Bend Radius

Every hose has a minimum bend radius specified by its manufacturer. Bend it tighter than that and the inner layers are crushed, the steel braid fatigues and cracking starts right at the base of the fitting. A hose cut too short runs under constant tension; one cut too long sags and rubs — both roads lead to the same place. Twisting the hose around its own axis during installation shortens its life dramatically as well.

5. Heat

High oil temperature cooks the rubber from the inside; the hose hardens and its inner layers crack. On machines with a clogged cooler, a low oil level or a duty cycle that keeps them at full load all day, hose life drops noticeably. Hoses routed close to hot surfaces such as the exhaust or the engine block suffer the same damage from the outside.

Early Warning Signs: A Hose Speaks Before It Bursts

If you spot any of these three symptoms, the hose has reached the end of its life:

  • Sweating and seepage: a damp film on the hose surface, an oily sheen at the base of the fitting or slow dripping. The inner tube has been breached and oil is working its way out through the braid.
  • Bulging: a local swelling or balloon in the hose. The steel braid has already broken at that point; the only thing holding the pressure is the outer cover, and a burst is only a matter of time.
  • Cracked outer cover: hairline cracks, peeling or visible steel braid. The hose has lost its protection and it is time to replace it.

Practical tip: never run your hand along a hose when looking for a leak. A fine jet of oil under pressure can pierce the skin and inject into the tissue, causing a serious injury. Always check by holding a piece of cardboard along the hose — any leak will leave its mark on the cardboard.

4 Ways to Prevent a Burst

  1. Regular visual checks: look over the hoses weekly, paying particular attention to fitting bases, bend points and any spot where a hose touches a metal surface. Add hose inspection to your maintenance checklist as a separate line item.
  2. Correct routing and protective sleeves: keep hoses away from sharp edges and hot surfaces, and leave enough slack in moving areas. Where rubbing cannot be avoided, fit a spiral guard or protective sleeve — a guard that costs pennies is always cheaper than a new hose and a lost day of work.
  3. The right pressure rating: when replacing a hose, choose it by the circuit's working pressure and shock loading, not by "the same thickness will do". If in doubt, read the layline printed on the old hose or ask us — we also stock hydraulic spare parts to match.
  4. Quality crimping: however good the hose is, if the fitting is not crimped to the correct dimensions and compression ratio, the failure will start at the fitting. A hose cut to size and crimped properly seals reliably and lasts.

First stop the machine and release the pressure in the circuit by cycling the controls to neutral; never touch a hose while it is under pressure. Avoid contact with hot oil and contain any spill with absorbent material.
